Yippee - I got it to work.
The file that would freeze & lock up was from an imported clip from another project. I guess the media did not get deleted because I could not find that clip anywhere in the current project. I did a purge expect for timeline. I searched the list till
I saw the clip name. Went to the video storage & deleted it. Did another archive & all is well.

Andy,
That's a new one to me. did you reboot all the hardware and restart a
couple of times? Have you been keeping the XP hot fixes up to date? Do
all other DS functions work normally? Are you on version 6/Equinox?

Howdy DS group,
HEEEEEELLLLLLLLPPPP
I need some help with a interesting problem. I am trying to archive a
project that is 10 minutes in length. I purged all unused clips - expect
ones being used elsewhere because I imported some in from another
project. Total tape time needed is 42
minutes. When the tape gets to the 41 minute mark the Archive says "Not
all material was archived. Do you want to retry." The last clip on the
tape is video that was not used in the project & it is frozen for about
1 minute. I cannot find that clip
anywhere in the project. When I collapse the DS, there is a error
message that roughly says "Video HAL is dead."
So my big question is - What's going on? & If I decided to keep the
archive as is, will the DS rebuild it & I will just have a few missing
clips?
There is 1 linked clip, about 4 timewarps, and 6 composite containers,
Titles done in Boris RED 3, archiving to D5. (It usually works but not
for this one)
