There are several workarounds to override cluster materials.
I send this some time ago http://www.xsibase.com/forum/index.php?board=6;action="">

Use this method only if you are really constrain to use cluster...

You can also put your clusters in a group. You can override the group material with an "empty object" ( all polygones removed ) and a CPset.
You will override the "empty object" CPset on the partition. Use this methode only if you are REALLY REALLY constrain to use clusters ;-)

To avoide using cluters materials, you can use UV space as a matte. Put some polygons outside UV space and they will be black. Use a white color share pluged into an image node and use it in the weight of a  mix2colors. Plug your two materials in the two colors. You can cascade several "Mix2colors/UVweight" if you need more mat. Check the Kim Aldis texture tut. on
Softimage.com for more details.

Thanks Christian,
I'll give that a go.
It's an interesting point about cluster materials and passes. I've never
really got into using passes, just very basic stuff, but I would think
that about 70% of my models for broadcast work contain clusters with
materials. I would be interested to know how other facilities, who use
passes alot, would approach this issue.
