In case it helps you getting over it, using *.psd is a memory hog in Maya with mR, a single image may bloat away up to 1GB Ram, as the file needs to be converted internally to have mR digest it, it seems that process is far away from ideally solved.
I would expect something similar for mR in XSI, also requiring at least a converted, merged copy in a mR native format to be generated on the fly.
I can understand the convenience of using one *.psd file for both the rendering and lookdev, but I´d still suggest you save out a merged copy as a *.pic, *.tif, or whatever to get rid of all the extra info you can´t utilize inside XSI/mR anyway for rendering?
You could even use a *.bmp (without compression) and would still be gaining a lot of RAM, oh, btw. how much RAM does your system have?
I´m sure you´re at least in the 2GB+ range but it´s worth to realize that having both Photoshop and XSI share 2GB RAM on a 32bit windows (vista?) isn´t alot anyway...

P.S: I´m running 6.02 (32bit) on XP64 w/ 4GB RAM and am very pleased with the stability, one crash a day with 100% scene recovery sofar.

Was having this exact problem recently (mental ray crashing with regions) and restarting XSI a dozen times.
BUT, then noticed that after I had closed XSI after a mental ray crash, *XSI was still running in the process list* and still taking up all its memory.
So, when I had been restarting XSI, there was actually two XSI processes running, and of course the memory demand of that crashed mr again very soon.
Went through this cycle several times before I saw what was going on. Now I always check the task manager and kill the rogue XSI process.

Hello list, A bit upset here, I'm working on some character (one at a time) texture and preparing them for rendering. Character are rigged with 4 or 5 4k textures (still in psd, things are in wip waiting for aproval). Well mental ray keeps crashing with Render Region and I restart XSI 15 times a day. I never had so many crashes within 5.11, working on 6.02 now.
Is it me or 6.02 is really more unstable ?
